Hey, My son and I are both buiding crawlers from 1987 Sami's and have been upgrading. We both have installed the Trail gear 6.5 to 1 gears with upgraded front output shaft in each of our sami's. Mine seems to work great-I haven't got my springs in to make the 31's fit in front. Anyway's we are having a problem with his which is lifted, spooled in rear and has 31's already installed with spoa. When we are in 4 low and trying to crawl over things like rocks the size of beach balls or basketballs his front drive shaft stops spinning and vibrates back and forth like it is slipping out of 4wd. We thought that we had front axel problems and took both axels, out and the gears out of the pumpkin and everything is ok there so we are back to the transfer case. have we put something together wrong-any ideas. Thanks for any help!:)

It sounds to me like the splines for the shift fork for 4WD is slipping. It might not be fully engaged or the splines might be stripped on the gear. The only other thing I can think of is the output shaft splines slipping on the flange.

The part above of the splines for the shift fork for the 4wd slipping. It might not be fully engaged-----How do I know whether it could be a shift fork and is there any way to ensure that the it becomes fully engaged. Also when pressing the new output shaft into the case is there a place to stop or do we press till it touches the seal. I am not sure

I pressed mine until it stopped. Mine recently did something similar. Found out that my front Tcase mount had broken and when I would apply the gas the torque lifted the t-case enough for the drive shaft to come apart. but because there is a boot the shaft did not fall apart. If that makes any sence. I would also check to see if you have any excessive whear on your shifter rings too.
